Wire & Cable India: Lubrication plays a crucial role in reducing friction and protecting the wire surface. How does lubricant selection influence drawing efficiency and product quality?

Amit Gupte: Selecting a lubricant with high lubricity and strong thermal stability helps to reduce friction and prevent overheating. This enables higher drawing speeds, smoother operation, and increased output, while also reducing the risk of wire damage.

Machine cleanliness is another key consideration. Lubricants that promote cleaner running systems help minimise build-up and contamination, allowing equipment to operate more efficiently and consistently, resulting in improved wire surface quality.

WCI: Wire manufacturers use various lubricants, including dry soaps, wet lubricants, and synthetic formulations. How do these different systems serve different wire drawing applications?

AG: Wire drawing lubricants are chosen based on material, drawing severity, and surface quality requirements. Dry soaps provide solid boundary lubrication for heavy reductions and high pressures, offering excellent die protection but limited cooling. Wet lubricants (emulsions) combine lubrication and cooling, making them ideal for fine non-ferrous wires or high-speed finishing where surface quality is critical. Synthetic lubricants offer controlled lubrication, superior cleanliness, and thermal stability, suited for ultra-fine wires and applications requiring consistent performance.

WCI: Proper lubrication can significantly influence die wear and wire surface quality. How do lubricant formulations contribute to improving these aspects?

AG: Lubricant formulations improve die life and wire surface quality through their chemistry and additive design.
In neat oils, protection is largely driven by the film-strength components, which create a robust, load-bearing boundary layer that minimises metal-to-metal contact and resists wear even under high pressures. Neat oils are commonly used in aluminium wire production, and products such as Alumol™ 615W are specifically developed to perform under the demanding conditions of high-speed wire drawing applications.

In contrast, emulsions rely not only on film strength but also on the synergistic action of surface-active additives, which contribute to effective heat dissipation, disperse contaminants, and maintain a clean wire surface.

When carefully engineered, lubricant formulation directly contributes to longer tooling life, reduced maintenance, and more consistent, high-quality wire production.

WCI: In high-speed drawing operations, process stability becomes critical. What role do lubricants play in preventing wire breakage and maintaining stable drawing conditions?

AG: Effective lubricants reduce friction and control heat generation, helping to maintain consistent wire tension and prevent weakening of the material. They also ensure a stable lubrication film at high speeds, avoiding dry spots that can lead to breakages.

In addition, good detergency and cleanliness help prevent the build-up of contaminants that could damage the wire or dies, ensuring a more stable drawing environment and reducing the risk of defects and unplanned downtime.
Advancements in lubricant technology have further enhanced process stability. For example, next-generation synthetic formulations such as Lubricool™ 960 have been shown to significantly reduce wire breakages in demanding applications. In one case, its advanced formulation delivered a 75% reduction in wire breakages over a 12-month period, highlighting the direct impact lubricant selection can have on operational reliability and productivity.

WCI: Sustainability and environmental compliance are becoming increasingly important in manufacturing. How are lubricant technologies evolving to address these concerns?

AG: Sustainability and environmental compliance are becoming increasingly important in wire drawing, and lubricant technology is evolving to support this shift. Modern formulations are designed to extend service life, reduce consumption, and minimise waste.

For example, semi-synthetic technologies such as Lubricool™ 955 have demonstrated extended sump life of over 14 months in operation, significantly reducing the need for fluid changes and lowering overall waste generation.

In addition, fully synthetic lubricants such as Lubricool™ 960 offer further sustainability benefits. Compared to traditional mineral oil-based products, synthetic formulations reduce reliance on crude oil and are engineered for greater stability and efficiency, enabling more consistent performance under demanding operating conditions.
This improved performance leads to longer lubricant life, reduced consumption, and lower energy usage in production. As a result, sustainability is not only achieved through formulation, but through the overall efficiency gains delivered across the operation.

WCI: What innovations in lubricant chemistry or application methods do you see shaping the future of wire drawing processes?

AG: Wire rod quality is a critical determinant of downstream wire performance, and any variation at this stage can have a direct impact on process efficiency, product quality, and end-use reliability.

From a quality standpoint, inconsistencies in parameters such as chemistry, surface condition, and internal cleanliness can lead to challenges during wire drawing, including increased breakages, surface defects, and variability in mechanical properties. This becomes particularly critical for specialty applications, where tight tolerances and consistent performance are essential.

Fluctuations in input prices, especially driven by volatility in raw material markets, also have a significant influence. They impact cost structures, pricing strategies, and inventory planning, requiring manufacturers to adopt a more agile and responsive approach.
